Die Casting Process

Preparing the Die: Dies are typically made from steel and are designed to endure high temperatures and pressures. The mold design starts with a CAD (computer-aided design) drawing of the mold.

Metal Preparation: In the next step, the metal is prepared for the injection process. The metal is melted using a furnace and poured in a ladle.

Metal Injection: The molten metal is poured into the shot chamber. This chamber is hot for hot-chamber die casting and cold for cold-chamber die casting. After that, the molten metal is injected into the die using high pressure.

Cooling: The mold is allowed to cool and solidify into the shape of the mold.

Ejection: After cooling, the part will be hard and completely solid and can be removed from the die.

Trimming: This involves removing any excess metal found on the product. This is done by using a saw or trim die.

Die Casting Surface Treatment

Bead Blasted

The part surface is left with a smooth, matte appearance.

Anodized (Type II Or Type III)

Aluminum is typically anodized. Type II anodizing creates a corrosion-resistant oxide finish.

Wet Painting

All die cast parts can be wet painted in a wide variety of paint formulations and colors.

Painting

For many materials, It serves as additional protection or simply for decoration.

Polishing

This is the actual polishing stage for smoothing the metal surface. Polishing leads to the formation of nuanced surface.

Powder Coating

All die cast parts can be powder coated. A wide variety of colors are available to create the desired aesthetic.

Plating

Die cast parts can be plated with electroless nickel, nickel, brass, tin, chrome, chromate, Teflon, silver and gold.

Chem Film

Suppliers can apply a chromate conversion coat to protect aluminum from corrosion and improve the adhesion of paints and primers. Chemical film conversion coatings are electrically conductive.

FAQ

Q: Does die casting use a permanent mold?

A: Both permanent mold and die casting use steel molds to form a cavity that contains the molten aluminum as it cools. It's these molds that distinguish the processes from sand casting, where a new cavity is formed in sand every cycle. Die coatings protect the steel against the abrasive effect of molten metal.

Q: How long does the die casting process take?

A: The die casting cycle time depends on the weight of the components. While typically a very quick process, die casting can take from a few seconds for small components to a few minutes for large, heavier components. The quick cycle times allows you to complete high production runs as efficiently as possible.

Q: What metal is best for die casting?

A: The most commonly used metals in the process are zinc, aluminum, and magnesium. While several other options like copper, lead, brass, and tin exist, they are less common and are used only for specific projects.

Q: Why are risers not used in die casting?

A: Using risers would of course slow the cooling time, and therefore they are economically undesirable. Further, the metals that are used in die casting will therefore be ones that develop internal shrinkage porosity, but do not separate from the mould wall, so that risers are not as necessary.

Q: Does die casting need a pattern?

A: Casting is the process of pouring liquid metal into a mold, where it cools and solidifies. The casting process can produce everything from art pieces to engine parts. The shape is determined by the mold cavity, but something needs to shape the mold—that's where the pattern comes in.

Q: How accurate is die casting?

A: Excellent dimensional accuracy (dependent on casting material, but typically 0.1 mm for the first 2.5 cm (0.004 inch for the first inch) and 0.02 mm for each additional centimeter (0.002 inch for each additional inch).

Q: What is the cycle time for die casting?

A: The process cycle for die casting consists of five main stages, which are explained below. The total cycle time is very short, typically between 2 seconds and 1 minute.

Q: Why is die casting better than sand casting?

A: For producing complex, small-to-medium-sized parts with high dimensional accuracy and a smooth surface finish, die casting is a clear winner. If a fast turnaround, a restrictive budget, or very large-sized parts define your project, then sand casting could be more suitable.

Q: Is die casting good for mass production?

A: Die casting is characterized by high dimensional accuracy and allows for the mass production of thin-walled products with complex shapes. Die casting also has the advantage of producing smooth casting surfaces requiring less machining after molding.

Q: Is draft necessary in die casting?

A: Draft is necessary on surfaces parallel to the direction of the die draw because it facilitates the ejection of the part from the tool. This is because the alloy solidifies and shrinks onto the features that form the inside surface and away from the features that form the outside surfaces.
